Why Accurate Online UPS Sizing Matters in Industrial Facilities

Undersizing an Online UPS system for industrial automation, pharmaceutical cleanrooms, or enterprise data centres leads to inverter overload trips during peak starting currents. Conversely, excessive oversizing increases capital expenditure and reduces operating efficiency at partial loads.

Step 1: Calculate Total Load in Watts (kW) and Apparent Power (kVA)

Every electrical load consumes active power (kW) and apparent power (kVA). To determine the required UPS kVA rating, list all critical equipment connected to the backup busbar:

• Total Active Load (kW): Sum of all servers, PLCs, drives, and instrumentation loads in kilowatts.
• Load Power Factor (PF): Typically 0.8 for industrial inductive loads and 0.9 to 1.0 for modern Unity-PF server racks.
• Safety Headroom (25%): Always apply a 1.25x safety and future expansion multiplier.

Engineering Formula:
Required UPS (kVA) = (Total Load in kW ÷ Power Factor) × 1.25

Step 2: How to Calculate Battery Bank Ah for Desired Backup Time

Once your Online UPS capacity (e.g., 60 kVA Vertiv Liebert EXS or Eaton 93PR) is finalized, the battery bank Ampere-Hour (Ah) rating determines how long the system runs during a grid outage:

Battery Ah = (Load in Watts × Backup Time in Hours) ÷ (DC Bus Voltage × Inverter Efficiency [0.92])
